1 CHAPTER 1
1.1 INDUSTRY ANALYSIS:

Manufacturing, distributing, and selling mattresses and associated items are all part of the
mattress business. In order to accommodate changing consumer tastes and technology
improvements, the mattress business has undergone a substantial amount of change throughout
the years. There are many different kinds of mattresses, including innerspring, memory foam,
latex, hybrid, and air mattresses, each with its own characteristics and advantages. Innovations
like memory foam mattresses that conform to the contours of the body and smart mattresses with
built-in sensors are the result of technological breakthroughs.

Eco-friendly and organic choices have become more common on the market, employing
resources like wool, organic cotton, and natural latex. The retail environment has changed as a
result of many businesses switching to a direct-to-consumer business strategy and selling
mattresses online. Brick-and-mortar businesses and conventional mattress retailers continue to
exist. Branding and marketing are essential in this difficult sector.

Companies may differentiate out by using innovative techniques, endorsements, and

packaging. Customers can select materials and stiffness through further customization choices.
With mattresses made to treat certain sleep problems, health and wellbeing have taken front
stage. Innovative mattress designs have been created as a result of technological advancements.
For instance, memory foam mattresses conform to the contours of the body to relieve pressure
and offer individual support. Additionally, smart mattresses with built-in sensors and connection
features have started to appear. These mattresses enable users to monitor their sleep habits and
modify the mattress' settings for maximum comfort.

order delivery time. Production planning will take place every morning and evening for both the
day and night shifts. Mattress manufacture in repose is categorized as follows:

1) COILING:

Bonnel Coiling:
In this process steel wires are being straightened up & converted into shape of spring using
pressure and cut off according to the size of spring and then knotted the two edges of spring.
STEEL WIRE DIAMETER - 2.3 MM
SIZES OF SPRING - 120MM
130MM
160MM
Pocket Coiling:

Steel wires are being straightened up & converted into spring shape and cut off according to
the size of spring then pocketed in nonwoven and cut off according to the number of springs
required for the mattress according to the size of it using an auto pocket spring machine.

2) ASSEMBLY:

Bonnel Assembly:

Bonnel springs are set row by row to fit the size of the mattress and then coiled with steel at the
top and bottom of the spring rows crossing locations. The HX20 Spring Assembler is intended
for the assembly of Bonell type spring components. The machine is made up of an upper and
lower pair of jaws for receiving individual coil springs, an upper and lower set of helical formers
that operate in tandem with the jaws to assemble the coil springs, and a table for indexing the
assembled springs forward. The jaws will accept a restricted variety of spring coil sizes, but the
helical formers will only function with the specified wire diameter. Bonnell mattress is spring to
spring and the procedure is semi-automatic. A coil spring assembly is made up of a number of
coil springs grouped into columns and rows in a matrix-like pattern. In general, the spring rows
of a coil spring assembly are linked in both the top and bottom planes of the assembly. The
springs are retained in spatial relation relative to one another, i.e., the rows and columns of the
matrix are occupied.

Pocket Assembly:
Pocketed springs were placed according to the size of the mattress in the EVEREN
GUANGZHOU AUTO ASSEMBLY MACHINE and placed in between nonwoven sheets
(70GSM) and hot glue (technomelt glue melted in valcon melton machine) is been applied once
in top & bottom, thrice in sides of pocketed springs. Pocket Spring Assembly Machine is a high-
efficiency automatic equipment for bonding bagged spring strips into bed core. The machine
adopts a new process and conveying method, and can input three different stiffness spring strips
to produce in-line type honeycomb type, zoned spring bed core, can be wrapped up and down.

34) CLINCHING:

Mattress frame border:

Rolled wires (3.6MM) are straightened and cut into steel rods using a YUANTIAN wire
straightening machine and then bent up to the desired mattress frame size. The frame wire edges
are fastened with steel clips and punched up using a pressure machine. The motor accelerates via
the belt drive, causing the straightening cylinder to revolve at a high speed, straightening the
steel bars passing through it, and removing the scale on the steel surface with the straightening
mold. The motor is powered by another pair of slow-moving belts and a gear reducer, which
powers two conveying pressure rollers to move the steel bars forward on one hand and the crank
wheel to move the hammer head up and down on the other. When the steel bar is adjusted to the
desired length, the hammer head strikes the up tool holder and slices it. When the cut steel bar
enters the receiving frame, the knife table returns to its original position owing to spring action,
completing the cycle.

M Spring & Corner Spring:

Steel wires are being straightened up & cut off into small steel rods and bended into the
shape of m spring & corner springs

Bonnel:
Assembled bonnell springs and frame border (two frames-top & bottom) are being attached first
using APT tools spring roll clips and then M springs were attached in the middle and corner
springs were attached to the corner of frame.

4)HOGRING:

Pocketed:
Firstly, frame border and M spring, corner spring were clinched with roll clips and then it will be
placed in assembled pockets springs and both were attached using hog ring C pins (Ring HR-2)

5) PADDING:
Cotton felt sheets (1100 GSM) are being placed in the top & bottom of assembled bonnel and
pocketed frame and stabled with clinching guns with 1222J stables. Cotton felt were attached in
corner for edge proof.

6) QULITING:

MACHINERY USED - HENGCHANG 3200

- HENGCHANG N12

THREAD USED - 3PLY nylon thread for stitching top of the panel and border
2PLY nylon thread for stitching bottom of the panel and border
CUTTING - for panel horizontal cut, for border vertical cut off

PROCESS:
1) FOR PANEL
Top panel:
Bottom - 25GSM nonwoven

Middle (varies according to spec) - 10mm polyurethane foam

Latex (75D)
Memory foam
Top (varies according to spec) – woven or knitted fabric

Bottom panel (single sided

mattress): Bottom – 25GSM
nonwoven
Middle – low density (LD) foam
Top – fabric

2) FOR BORDER
Top- fabric
Middle – low density (LD) foam
Bottom – nonwoven (25GSM)

EMBROIDERY:

A multi-head embroidery machine features many heads. It usually has two, four, six, or more
heads. It costs more than a single-head machine. It also takes up a lot of room to install. It can
produce a large number of embroidery stitches on clothing in a short amount of time. Multi-head
embroidery machines are designed for continuous output and offer consistently high-quality
embroidered stitches.

● One side of border is placed inside the placed in the hoop and placed in the machine
attached using magnets
● Then the machine will start stitching the brand name. If the thread is not properly placed
in the needle the machine will stop working and indicate in which head the thread is not
properly placed by blinking off red light.
8) TAILORING
● Single side border with logo will be stitched together with other three side borders and
made to as to the frame size of mattress.
● A small piece of fabric is folded and stitched as a handle of mattress.
● MRP label stitched in the border of mattress.
● Small hole will be put on the mattress to insert a ventilator.
● For single sided mattress nonwoven(90GSM) will be stitched in the bottom of panel
● Protector is being stitched with zip for BIB mattress
● For extra top mattress nonwoven, quilt cover is been stitched together as to the frame size
of the mattress.
● Re-stitching:
Sometimes the quilt stitches of panel were not properly done (or) the stitches were
loosened. Such stitches will be removed and restitched.

9) PASTING

In pasting core units such as,

Ø Bonnel unit (or)
Ø Pocketed unit (Or)

After pasting the first panel tapedge will be done and then second panel will be pasted over first
panel for extra top mattress .
TYPES OF FOAM USED:

● Polyurethane foam (PU Foam):

● It is the cheapest and lowest grade foam used in mattresses.
● It is made up of primary components that are derived from petro chemicals.
● It is used as a top layer for spring mattress because it is inexpensive.
● Because of its low density, it is readily compressed.
● Pu foam is less dense than memory and latex foams.
● Pu foam's durability depends on its density.
● Low density polyurethane is favored by many manufacturers as a top layer to create soft initial
feeling that makes well - first impression on customers.
● It can provide both resilience support and pressure relief supply by varying its density and
firmness.
● Pu foam is simpler in terms of maintenance. It cools faster as compared to other types.
● It doesn't completely eliminate motion transfer.

Memory foam:
● Memory foam is a viscous material which is known for its ability to both absorb and redistribute
pressure from body falling upon it.
● It results comfort and the pressure being taken away from the hard points i.e., hips and shoulder
for a side sleeper and spine for a back sleeper.
● It provides good support for motion isolation.
● It can provide cradling support when combined with a decent base.
● Memory foam is pricier.
● It provides less cooling effect.
● It is sensitive to temperature extremes.

Latex foam:
● Latex foam is made from either natural latex, which is extracted/harvested from rubber trees, or
synthetic latex, which is made from petro-chemicals.
● Provides precise pin-point support and responds promptly to every movement.
● As time passes, latex foam does not "SINK - IN" or "BOTTOM-OUT".
● It doesn't easily transmit movement.
● Latex foam is the long lasting compared to other variants.
● Latex foam provides excellent ventilation. It costs more.

11) QUALITY CONTROL DEPARTMENT (QC)

● After the last step of tape edging, the mattress will be sent for quality check.

● Size, label positioning, and stitching will be scrutinized.

● Extra threads will be removed; faulty mattresses will be rejected and sent to the responsible unit
for rework.
● After evaluating all of the quality mattresses, the price label will be fitted with a QC certified
logo.
● The quality control staff will also evaluate any defective mattresses that are returned by
consumers.
10) PACKAGING DEPARTMENT
● The center band will be inserted in the center of the mattress, and corner shoes will be fastened to
all four corners.
● The warranty card is inserted into the mattress.

operation of an organisation. Every organisation contributes significantly to the welfare
measures. This training primarily concentrated on identifying the various departments within
the organisation and their specific roles in the operation of the organisation, along with
various information regarding the company profile, products, production process, quality
control, and organisational structure of each department. I now have a deeper awareness of
the actual industrial working conditions, process systems, and professional behaviour thanks
to this training.
● Possibility of speaking with corporate teams.

● Gaining knowledge of the environment and culture of the company.

● Trust and cooperation between subordinates and superiors.

● Setting the tasks' priorities.

● The value of time.

● Developing soft and practical abilities.

All of the useful experience and information I've learned have come from both my direct
participation in tasks as well as additional training activities including job observation and
interactions with coworkers, superiors, and specialists in the area. I believe that thanks to
this industrial training programme, I have successfully completed the main goal of my
internship.
