INTRODUCTION

The flour milling industry is an important part of the Indian economy, responsible for
producing a wide range of food products. Although the industry has a strong future owing
to the growth in population and surge in demand for food products, it faces several
challenges such as increasing input costs, competition from imports, a lack of skilled
workers, and low productivity. Hence, the Indian government is trying to address these
issues and boost the industry's growth.

For instance, the government has set up various programs to train workers and has
upgraded the transportation infrastructure. It has also introduced tax incentives and other
measures to support the country's farming sector. Despite these efforts, the sector still
suffers from numerous problems. The profitability of most mills is low, and most of
them find it difficult to survive in today's competitive environment. Therefore, the
players in the industry should devise new strategies and come up with new technology
solutions to improve the performance of the industry in the coming years.

Enhancing the mill management process

End-to-end process automation by leveraging applications of industry 4.0 aims to


enhance the mill management by rendering quality as well as production records by
utilizing equipment support IoT technology, precise adjustment of machine in order to
assure flour quality consistency, decreasing production costs by removing worker
overtime & reducing disguised unemployment.

In order to assure accurate & constant mixing of various types of wheat, a few companies
introduced feeders that work on the principle of loss-in-weight feeding, accurately feed
each wheat as per the controlled recipes & register the total weight, and this type of feeder
can be used below raw wheat silos as well as tempering bins.

Addressing the milling industry's challenges through IoT solutions

In the last decade most of the innovations aimed mainly to face the challenges of the flour
milling industry, such as lowering production costs, enhancing working conditions,
complete process automation through application industry 4.0 & controlling product
quality. Production costs can be reduced by introducing high-capacity machines to allow
the construction of mills with higher capacity & with the same building volume, and
equipment require easy and less maintenance for reducing the duration of the production
stoppages.

Most of the innovations were in developing roller mill machine. One of the examples
for recent innovation include the aero-dynamic design of chamber structure that renders
air circulation to keep the roller temperature low, DAPS that was developed by Selis
Machinery, and Antares Plus roller mill which is supplied with sensors measuring the
temperature of the rolls & roll bearing that was introduced by Buhler.

In Antares Plus roller mill, maintenance stoppage can be minimized & it also ensures in
optimizing operational safety, while particle size measuring sensor has made automatic
adjustment of grinding gap possible. This system reduces energy consumption, making
the system more stable & thereby making the Internet of Things or IoT machine more
useful.

Currently, for assuring process control as well as flour quality, near-infrared


instrument can be leveraged for continuous on-line monitoring & record the protein level,
moisture content, ash, color value as well as count of specks. Thus, closed-loop control
systems can be established for controlling the accurate addition of vital gluten or other
additives as well. Today the multipoint NIR unit is available with IoT & is highly
essential for intelligent mills.

Thus, determining the actual wear on rolls helps in saving energy & decision of
changing rolls.

The aforementioned advancements arrive as the milling industry faces various


commercial challenges especially with clients who demand the ever-increasing
consistency as well as higher product quality. In a highly competitive & price-sensitive
market even the smallest deviation in manufacturing parameters head straight towards a
miller's bottom line. And, this happens since food safety regulations tighten as well as the
millers report difficulty finding properly qualified & skilled staff. Therefore, addressing
these challenges would need ever- greater automation.

The road ahead

The flour milling industry generated revenue of about USD 1 billion last year,
according to the Indian Ministry of Finance. However, a major threat to the Indian flour

The milling process

Before it enters the mill floor, wheat is cleaned and then conditioned after which it passes
through two cast steel „break‟ rollers which are set slightly apart from each other. The
top roller runs at a slightly faster rate to the lower roller and when wheat passes through
it creates a shearing action, opening up the wheat grain. Opening the grain, rather than
pulverizing it, gives better access to the endosperm particles within.

The various fragments of wheat grain are separated by size and weight and will pass
through a complex arrangement of sieves and other machinery in order to isolate the
three components

parts of the wheat. Eventually all the endosperm particles will pass through a series of
smooth reduction rolls for final milling into white flour.

In a typical mill, there may be up to 4 break rollers (that shear open the wheat seeds and
then further break open already sheared wheat) and 12 reduction rolls, some particles of
flour will pass through just one break roll and one reduction roll, while those closer to the
layers of bran and germ will pass through multiple rolls.

The modern milling process allows the miller to remove the bran particles from the
endosperm; grind the endosperm into flour; sift the ground stock and remove flour
produced at each stage.

Millers may blend different wheats prior to milling in order to achieve a specific grist.
Additionally, they may also blend different flours in order to produce the exact product
specification demanded by their customers. By blending together the many different flour
streams produced by the mill, a miller can create further variations in features such as
flour color.

Very white flours would come from the early streams only, while brown flours
involve the use of most streams. Whole meal flour is produced when all the streams,
bran, germ and flours are blended back together with nothing removed.

India is the world’s second largest producer of food next to China, and has the potential
of being the biggest with the food and agricultural sector. The food processing industry
is one of the largest industries in India-it is ranked fifth in terms of production,
consumption, export and expected growth. The food industry is on a high as Indians
continue to have a feast. Fueled by what can be termed as a perfect ingredient for any
industry - large disposable incomes - the food sector has been witnessing a marked
change in consumption patterns, especially in terms of food. Increasing incomes are
always accompanied by a change in the food basket. The proportionate expenditure on
cereals, pulses, edible oil, sugar, salt and spices declines as households climb the
expenditure classes in urban India while the opposite happens in the case of milk and
milk products, meat, egg and fish, fruits and beverages. For instance, the proportionate
expenditure on staples (cereals, grams, pulses) declined from45 per cent to 44 per cent
in rural India while the figure settled at 32 per cent of the total expenditure on food in
urban India. A large part of this shift in consumption is driven by the processed food
market, which accounts for 32 per cent of the total food market. It accounts for US$
29.4 billion, in a total estimated market of US$ 91.66 billion. The Confederation of Indian
Industry (CII) has estimated that the food processing sector has the potential of attracting
US$ 33 billion of investment in 10 years and generate employment of 9 million person-
days. The Government has formulated and implemented several Plan Schemes to
provide financial assistance for setting up and modernizing food processing units,
creation of infrastructure, support for research and development and human resource
development in addition to other promotional measures to encourage the growth of the
processed food sector. Food processing is a large sector that covers activities such as
agriculture, horticulture, plantation, animal husbandry and fisheries. It also includes other
industries that use agriculture inputs for manufacturing of edible products. One dominant
segment in Food Processing as per Government of India indication is as follows :-

Grain processing accounts for more than 70% of the sector’s output in terms of volume and
50% in terms of value.

There are 812 roller flour mills in our country producing approximate 25 million tons, of
milled cereal products worth Rs. 1200 crores.

Flour Mills can be installed with minimum capacity of 30 TPD of raw material crushing
capacity per day to maximum 1000 TPD. The capacity suggested in this report is
for mini flour mill i.e. 30 tons of raw material crushing capacity per day. As per
CII McKinsey survey it is estimated that by 2005 the market for branded Atta has grown
to Rs. 15000 crore and is expected to cross 25000 crores by 2015.

The Process of Flour Milling Product Control

Wheat arrives at the mill by truck, ship, barge, or rail car. Before the wheat is even
unloaded, samples are taken to ensure that it passes inspection. Product control
chemists begin their tests to classify the grain by milling and baking a small amount
to determine end-use qualities. The results from these tests determine how the wheat will
be handled and stored. Different qualities of wheat may be blended to achieve the
desired end product. The wheat will then be stored at the mill in large bins. Storing
wheat is an exact science. The right moisture, heat and air must be maintained or the
wheat may mildew, sprout, or ferment.

Cleaning the Wheat

The first milling steps involve equipment that separates wheat from seeds and other
grains, eliminates foreign materials such as metal, sticks, stones and straw; and scours
each kernel of wheat. It can take as many as six steps.

Conditioning the Wheat Tempering

Now the wheat is ready to be conditioned for milling. This is called tempering. Moisture
is added in precise amounts to toughen the bran and mellow the inner endosperm.
This makes the parts of the kernel separate more easily and cleanly. Tempered wheat
is stored in bins from eight to 24 hours, depending on the type of wheat - soft, medium
or hard. Blending of wheats may be done at this time to achieve the best flour for a
specific end-use.

Impact Scourer

Centrifugal force breaks apart any unsound kernels and rejects them from the mill flow.
From the entoleter, the wheat flows to grinding bins, large hoppers that will measure

The Miller's Skill

The miller's skill is demonstrated by the ability to adjust all of the rolls to the proper
settings that will produce the maximum amount of high-quality flour. Grinding too
hard or close results in bran powder in the flour. Grinding too open allows good
endosperm to be lost in the mill's feed system. The miller must select the exact milling
surface, or corrugation, on the break rolls, as well as the relation and the speed of the
rollers to each other to match the type of wheat and its condition. Each break roll must
be set to get as much pure endosperm as possible to the middling’s rolls. The middling’s
rolls are set to produce as much flour as possible. From the rolls, the grist is sent way
upstairs to drop through sifters. The grist is moved via pneumatic systems that mix air
with the particles so they flow, almost like water, through tubes. This is a great advance
in health and safety from earlier methods of moving the grist with buckets.

Sifters

The broken particles of wheat are introduced into huge, rotating, box-like sifters where
they are shaken through a series of bolting cloths or screens to separate the larger from
the smaller particles. Inside the sifter, there may be as many as

27 frames, each covered with either a nylon or stainless- s t e e l screen, with square
openings that get smaller and smaller the farther down they go. Up to six different
sizes of particles may come from a single sifter, including some flour with each sifting.
Larger particles are shaken off from the top, or "scalped," leaving the finer flour to sift
47 to the bottom. The "scaled" fractions are sent to other roll passages and particles
of endosperm are graded by size and carried to separate purifiers.

Purifiers

In a purifier, a controlled flow of air lifts off bran particles while at the same time a bolting
cloth separates and grades coarser fractions by size and quality. Four or five
additional "break" rolls, each with successively finer corrugations and each followed by
a sifter, are usually used to rework the coarse stocks from the sifters and reduce the wheat
particles to granular "middling’s" that are as free from bran as possible. Germ particles

will be flattened by later passage through the smooth reduction rolls and can be
easily separated. The reduction rolls reduce the purified, granular middling’s, or
farina, to flour. The process is repeated over and over again, sifters to purifiers to
reducing rolls, until the maximum amount of flour is separated, consisting of close to
75 percent of the wheat. There are various grades of flour produced in the milling
process. The remaining percentage of the wheat kernel or berry is classified as mill
feed - shorts, bran and germ. Bakers buy a wide variety of flour types, based on the
products they produce. The flour the consumer buys at the grocery store, called "family
flour" by the milling industry, is usually a long-patent all-purpose or bread flour.
Occasionally short patent flour is available in retail stores. "Reconstituting," or
blending back together, all the parts of the wheat in the proper proportions yields
whole wheat flour. This process produces a higher quality whole wheat flour than is
achieved by grinding the whole wheat berry. Reconstitution assures that the wheat germ
oil is not spread throughout the flour so it does not go rancid so readily.

Bleaching the Flour

Toward the end of the line in the millstream, if the flour is to be "bleached," the finished
flour flows through a device, which releases a bleaching-maturing agent in measured
amounts. It is an established fact that freshly milled flour makes a lesser quality baked
product. In the old days, flour was stored for a few months to mature, or naturally
oxidize. This whitened the flour and improved its baking characteristics. The modern
bleaching process simply duplicates this natural oxidation process, but does so more
quickly. In the bleaching process, flour is exposed to chlorine gas or benzoyl peroxide to
whiten and brighten flour color. Chlorine also affects baking quality by "maturing" or
oxidizing the flour, which is beneficial for cake and cookie baking. The bleaching agents
react and do not leave harmful residues or destroy nutrients.

Enrichment
The flour stream passes through a device that measures out specified quantities of
enrichment. The enrichment of flour with four B vitamins (thiamin, niacin and riboflavin)
and iron, begun in the 1930s. In 1998 folate, or folic acid, was added to the mix of vitamin
B. If the flour is self-rising, a leavening agent, salt and calcium are also added in exact
amounts.

1. Principle of wheat peeling and flour milling technology

According to the structural characteristics of wheat grains, wheat peeling and flour
milling is to peel off the cortex, which accounts for 70% of the total amount of wheat
outside the groin before grinding, leaving a relatively pure "refined wheat", and then
grinding and processing it into flour. Because most of the wheat husks have been stripped,
and then the wheat skin and endocarp in the wheat groin are separated from the
endosperm, which greatly reduces the task of stripping and scraping, reduces the

technology has obvious advantages. With the help of machinery, it strips and scrapes
wheat, removes several layers of wheat skin with low toughness and strength, and then
grinds and extracts wheat flour after stripping and scraping, so as to achieve the purpose
of rational and economic utilization of wheat resources. The use of wheat peeling
technology and improved flour milling technology can improve the flour-making
efficiency. The yield of low ash wheat flour and crude flour in the centrifugal grinding
system can be increased by 2%. At the same time, the sand impurities mixed in the outer
skin can be removed, and the service life of the tooth roll of the mill can be greatly
improved. Since 70% of the wheat husk has been removed in the cleaning stage, the
back road flow can be enlarged appropriately and the production capacity can be
increased by about 10%.

Because the bran source mixed with wheat flour can be reduced by 60%~70% by
stripping wheat husk ahead of time, the ash content of wheat flour can be reduced, and
the color of wheat flour can be improved, which lays a foundation for improving the
quality of wheat flour. By peeling, wheat not only removes a lot of dust, but also removes

Using peeler instead of wheat washing, wheat beating, wheat scrubbing and surface
treatment simplifies the cleaning process, saves about 80% of water and over 20% of
equipment investment. In the process of flour milling, because the wheat cortex has been
grinded off before entering the mill, the grinded materials can be classified and sifted
to put forward purer residue and wheat core. Therefore, the slag grinding system can
be simplified, and the cleaning facilities with large volume, complex structure and large
exhaust volume can be omitted.

After peeling, wheat cracks due to endosperm structure, loosening and holding waste
heat, which is conducive to accelerating the penetration rate of water in endosperm. After
adding water for 2 to 4 hours, the purpose of moistening wheat can be achieved. It can
effectively adopt the advanced technology of multi-export single-wheel dynamic
moistening. The storage capacity of the dynamic wheat is only about 25% of the
traditional process, and the wheat spray water process before grinding can be omitted.
Peeling off the cortex and retaining the paste layer to the maximum extent is the unique
feature of peeling and flour making process. The aleurone layer contains albumin and
globulin. When dough is fermented, they have the properties of enzyme coagulation.
Therefore, wheat flour produced by peeling and flouring process is not only nutritious,
but also has a larger volume of bread. According to the determination of alpha-amylase
by experts concerned, the ratio of damaged starch content of the same raw material
after peeling and traditional flour milling is 4:9, which shows that the starch damage
caused by peeling is far less than that of traditional flour milling, thus greatly increasing
the dough stability time and improving the baking performance of wheat flour.

Because of the special structure of wheat grains, it is impossible to completely peel


and process the flour, and the drawbacks of wheat peeling and flour making technology
are more prominent. Firstly, there is no obvious separation layer between cortex and
endosperm, on the contrary, there is a close combination between them, which obviously
can not peel off the cortex like the rice hulling method. At the same time, because wheat
grain has a groin which contains 1/4-1/3 of the whole epidermal tissue and irregularity
of its shape, it is difficult to peel off the cortex including the groin without breaking the
endosperm. Secondly, because of the uneven peeling, the wheat bark still retains seed

The data collected for the preparation of the dissertation is gathered from to sources

Primary Sources of Data:

Majority of primary data is gathered by making a sample survey of 100 Respondents.


The summary was carried out in Lucknow City during the month of May to June 2022.

Secondary Sources of Data:

A part of the data is also gathered through the secondary source which includes
company website, magazines and other published articles and text books.

LIMITATIONS

Every study is conducted under some limitations. Some of the limitations of the study
are as follows:

Time is an important limitation. The whole study was conducted with a period of
two months and a sincere attempt was made to collect the information to the maximum
possible extent.

1. Some of the customers did not respond properly and refused to give correct
information as they were unaware of it and they were not interested to reveal the
facts because of their busy schedule.

2. Time period is short that in 2 months, within this time the more data could not be
collected.

3. There is no satisfactory response from the Company outlets.

Demand from the food business has been on the rise, and this has been a major factor in
the industry's expansion. Wheat flour has a negligible amount of gluten, making it a
popular choice among those who have sensitivities to the protein.

mistakenly attacks a harmless protein found in wheat. This may be a significant factor for
the demand for wheat flour to increase. Furthermore, wheat flour is abundantly rich in

world's second-largest producer. It has been shown through a number of studies and
